Here are five early warning signs your Ignition Electrode needs replacement — before it leaves you stranded.
1. Intermittent spark but no ignition. You hear the snap. You see a faint blue flicker. But the flame won't catch. A worn Ignition Electrode often develops microscopic cracks in its ceramic insulator. The spark jumps to ground through the crack instead of bridging the gap. A new electrode fixes this instantly.
2. Yellow or orange spark instead of bright blue. A healthy Ignition Electrode produces a sharp blue-white arc. Yellow means voltage loss — usually from carbon tracking or moisture ingress. Don't ignore this. It's the number one precursor to complete failure.
3. The thermocouple reads fine but the system still stalls. Many operators blame the Thermocouple first. And yes, a failing Thermocouple will shut down a gas train. But if your Thermocouple tests within spec and the burner still won't stay lit, check the Ignition Electrode position. Heat expansion can bend the electrode tip away from the ground gap over time.
4. Melted or pitted electrode tip. Look closely. A rounded, bubbled, or pockmarked tip means the Ignition Electrode has been running too hot. This is often caused by poor High Temperature Resistant Connections at the ignition cable junction. Loose or corroded connections create resistance, generating heat that travels back to the electrode.
5. Carbon "spider webs" on the porcelain. That's the silent killer. Fine grey or black carbon trails across the ceramic body provide a low-resistance path for voltage. Once these appear, the Ignition Electrode is irreversibly damaged. Replace it immediately.
One power plant mechanic told us: "I replaced a Thermocouple three times before someone showed me the carbon tracking on the Ignition Electrode. New electrode, old thermocouple, fired right up."
Final advice: Inspect your Ignition Electrode every 500 hours. Check High Temperature Resistant Connections for tightness and oxidation. And never assume a weak spark is "normal." It's not. It's a countdown.
